How much outgassing is produced if I pour this into an enclosed environment?

I'm not sure. When I used it I was in my shop with both overhead doors wide open. Sorry I couldn't be of better help..

How long after the first mix is applied and poured, can you add a 2nd mix to the pour?

We waited 30 minutes. It works great! I'm going to buy more for another boat. Make sure you watch you air Temps!

Can I encase a balustrade with a cardboard box , and fill it with the foam mixture, and after curing ,cut the mold in half and remove it without break

Sure possible, cardboard strength versus the structural integrity of the items you wish to encase is a factor the type of pour foam another and your abilities the greatest factor good luck
